What I have seen on even OEM units is the clearances are all over the place. First step I take is to measure and blueprint all the parts and replace any out of Spec. I am working on a supplier of Carbon lined syncros for 5/6 gears. I have built several units with tighter clearances using shims or machining to set proper clearances. Increased detention in the shift rails, and spending the time it takes to assemble all of the parts so that the unit is tight and aligned to handle the abuse of racing or track days. All new seals, bearings are check for run out. I also have been testing with micro polishes on the gear surfaces to improve fluid flow and abrasion resistance.

What do you charge for this service?

Parts and labor on a rebuildable unit is around 2k. Very hard sale when a new box is 1600-1800 depending on your hook up.

Would you be able to change the ratio of 6th gear alone? To something lower. So you could keep the close gears for normal driving then have 6th for freeway cruising at something like 2500-2700 rpm at 80-85mph?

This is understandable simply based on pricing. But when you consider the information you just posted regarding tolerances found on stock units, it seems like a no-brainer to build it properly for a few extra bucks than to buy a new stock unit. Just my :twocents:

I would have to find some donor gears but I have done it before.

is there an option to weld third gear? at higher levels of power the brazing breaks loose.
