Subwoofer cracks when there's too much bass?

whats happening is you are pushing the sub to its maximum mechanical excursion. you will destroy it if you continue to do so. Im only guessing when I say that it only does it when your windows are open because you probably turn the volume up louder to overcome road noise!!! lol.
actually, the cabin pressure will change with windows up/down albeit slightly, and this could be adding to your troubles.
Subwoofer enclosure design is an art, and a sub that is in a box that is not the proper size will not play efficiently. Also, your amplifier gains must be set at the proper levels, or you are introducing distortion, which is also a no-no...
Lastly, is your subwoofer rated to handle the power that your amplifier is feeding it?????
There are many variables that determine the performance of a loudspeaker...not just whether the sub or amp is crap.
